My 9540 is blowing a 5 amp starter relay fuse even with relay out of tractor, any ideas?

Somewhere there is a hot on that circuit ..... touching ground.

See if Any wires on that circuit have been ....chewed .... or pinched.

It pops the fuse when the key is turned?

all accessories are off and I pulled dash apart to check wire on switch

If there is no visible short on the wiring then it sounds like an internal short in the switch. Try removing the switch, remove all wires except for your power in to it and the wire going to the relay, then try the switch and see if it still blows the fuse. If not, then ground the switch and try again. This will confirm whether or not it is shorted inside.

Instead of burning up fuses, wire in a small 12v lightbulb inplace of the fuse. In this way, you can troubleshoot all you need to find the problem. (If light is on BRIGHT, there is a short)

This is why I save all the bulbs I replace in my vehicles. Different wattage bulbs are suitable for troubleshooting different fuse values.

Usually:
- a headlight bulb is good for larger fuse values (>15Amp)
- a marker lamp bulb is better for low fuse values (<5Amp)

I’m not sure what I did to fix it , I moved every wire that I could check. The only wire I couldn’t get too was the fuel sending harness that was under cab. It looks like a good spot for a rat to chew on my wiring.

It sounds to me as if you have a bare wire which was rubbing on the frame. Moving the wires around temporarily corrected the problem.

For now, it sounds as if you are OK. If it comes back, you now know to replace the fuse with a small lightbulb which can help isolate the issue.
