ANYWAY - took the plug off and stuck the new .500 Fumoto plug in - goes in and does not even touch the threads! Big wtf moment!

I measured the major diameter and the minor - here are those numbers .536" Major -carefully measuring the OD of the thread and then measuring the minor diameter of the threads I got .492"
When you said .500 Fumoto, this means 1/2-20 Fumoto valve? That should not have dropped in if you measured the plug that came out at .536". Perhaps the Fumoto valve was the wrong size?

No, cause I have the exact valve - it was spot on. Something is just fishy - but hell,
I can't see it from my house! ;)

Why wouldn't a 1/2" threaded valve not fit into a ~9/16 hole?

so the major diameter of the 1/2 -20 is damn close to .500 - the bolt that came out of the pan had an OD of .536 - so that .500 Fumoto went it without a twist!

At this point you’ll need that plug in your hand to figure it out. Or just leave it as is.

I'm gonna hope I never see that freaking plug again - I didn't take it out nor place it back in - but I did make sure it was snug and a bit more.

It sounds like the drain plug was an oversized or double oversized repair plug that was installed by a previous mechanic. Yes, they make drain plugs to fix oil drains that were damaged by excessive tightening.
