HI everyone, I recently had the unfortunate experience of finding a squirrel nest in my engine bay which has resulted in multiple damaged parts including the fuel tank. Unfortunately this part is discontinued and unavailable for purchase. When it was available it was priced at $625 😲. I would like input on how to repair one of the fuel tank return nipples as the hose was chewed along with the nipple. Thanks for any repair ideas.

Looks like there is plenty left to stick a hose on.

I think the area is accessible through your filler cap, so you may consider cutting off the stub and fitting another hose connection. Search "bulkhead diesel tank hose connections" on the internet.

Get one with the threaded nut on the outside. Make sure the seal material is compatible with Diesel and Biodiesel.

Thanks guys for the replies, keep them coming. I did call the above link about the used tank and it is no longer available. The nipple is soft hdpe so I don't think anything would thread onto the existing stub that is left. The section that is left looks longer in the image than in person and only measures 1/4in at most. I have tried to access the area through the filler cap but wasn't able to get my hand in there. Maybe I can have one my kids try

What kind of pressure is run in that return line? I don’t think its gonna be more than a few PSI.

Stick a hose on it with a small hose clamp, and test for leaks with the unit running. Might find out it’s not ideal, but holds for its intended purpose.

I agree about the pressure. I think it is only a few psi but was just trying to find something that would provide more security for the hose clamp. The hose is a small 3/16 return line from the injector rail

I’d want that too, but it seems like your options are going to be limited here.

It is at the very least worth a shot. Would get ya up and running while you research a more long-term solution.

Id try to fish that fitting Hugo recommended into the tank after flush-cutting the old nipple off.

Feed a wire in through the hole and out of the fill hole (easier going in that direction).
Slide the inside parts down the wire via fill hole and work them out through the old nipple hole. Thread the external part(s) over it and you're good.

I like that idea. Now to find a 3/16 or 1/4 bulkhead fitting with diesel compatible o ring, so far haven't found much other than drag car AN fitting type stuff

If you intend to drill through the plastic be sure not to use a twist drill. The hole will not be round if you use a normal twist drill!

You could also look at something like an access port and install a nipple on it. Something like this would work and seems to be set up for what you need - IF there is enough space underneath the tank. I think since it is a return port you could just plug off what is there and move this thing wherever it fits. On top would probably have less chance of leaking.

If you heat the fitting in a drill chuck then thread it on quick and cool it quick it will be there for life.
